I made one out of canvas once, it opened at the end and had a flap that buttoned over it. I went back to using the original box though.
A good design for a chord harmonica case would be something like that ice mummy dude, Oetzi, they call him, who froze to death around the Austria/Italy border several thousand years ago. I made a quiver for my longbow arrows like this and it has served me for many years. It would basically be a big pouch with a flap on the end and a stiffening rod sewn in.
